A thesis Submitted in partial fulfillment of the requirements for the degree of Master of Science in the Mechanical Engineering Programme Area of Universiti Teknologi Brunei.

Electrical Discharge Machine is a process of removing metal by discharging electric current from a power supply across a thin interelectrode gap between tool and the workpiece. In this study, investigation the performance of different shape configuration of the electrode of die sinking electrical discharge machining of aluminium plate was carried out. Copper was selected as the electrode and aluminium was selected as the workpiece. The shapes of the electrode were circular, square and triangular of a constant cross-sectional area of 50 mm². Each electrode was used to machine holes on workpiece for 10 runs without changing the machining parameter. The effect of number of drill as well as the electrode shape configuration on material removal rate (MRR), Electrode Wear Rate (EWR) and Wear Ratio (WR) and surface roughness were studied. The surface roughness of the triangular electrode was found to be the highest followed by circular electrode and then followed by square electrode which had the lowest surface roughness. The surface roughness was found to increase with increase in number of drilling but with very small increment. The surface roughness of the triangular electrode was found to be the highest about 6.57 µm followed by circular electrode about 5.33 µm and then followed by square electrode which has the lowest surface roughness about 4.97 µm. The entry and exit dimension were analysed. The dimension of the entry of the hole is larger than the dimension of the exit shows the occurrence of taper in the workpiece. The circular hole has the smallest value of taper about 2.35°, followed by square hole about 2.37° and lastly triangular hole electrode which is about 5.12°.
